Hairline lines and cracks that go through
Fine surface lines across firebrick are normal after many fires and often leave the brick sound. A crack you can slide a card into, one that steps along the joints, or one with a brick moving on either side is a different matter. We tap, probe and follow the crack to see whether it runs through the brick or only the joint.

Removing a patch that let go
Fireplace caulk or cement smeared over a crack tends to crack again, darken and peel from the brick. Fresh material laid over an old failed patch has nothing sound to grip. We cut out the old patch, find the true edge of the damage and repair the brick or joint beneath it with material made for the firebox.

Deep joints are filled in layers
A deep void in a joint cannot be packed full in one pass. One refractory mortar maker states that a crack or joint deeper than 1/8 inch must be filled in layers. Building it up in stages lets each layer set and keeps the finished joint solid all the way through, rather than a thin skin stretched over a hollow.

The steel angle that carries the opening
Over the fireplace opening, the masonry is carried by a lintel, often a steel angle, and the Florida Building Code requires it to be noncombustible and to bear at least 4 inches onto the masonry at each end. Rust can swell the steel and crack the brick above it, and a sagging lintel shows as a dip or a crack over the opening. We check it whenever we work on the firebox.

Sizing new brick to the old
Firebrick comes in more than one thickness and size, and an older firebox may have been laid with units that are no longer common. We measure the bricks that stay and choose replacements that keep the face flush and the lining at its full thickness, trimming where needed rather than leaving fat joints to make up the difference.
